In 2025 Encore Tissue implemented Rockwell PlantPAx Distributed Control System as a Plant Maintenance initiative at its Victorian tissue manufacturing plant to modernize an unsupported distributed control environment and support rising production volumes. The deployment of Rockwell PlantPAx Distributed Control System was positioned to deliver a single plant‑wide control software platform that would be usable by multiple teams and reduce operational complexity.
The implementation included remapping existing DCS code and logic configuration into PlantPAx logic to preserve object alarms, limits, tuning, references and other control setups without the need to re‑commission or re‑tune. The solution leveraged the PlantPAx software platform compatibility with existing Rockwell drive tooling to shorten the learning curve, and standardized control functionality consistent with Plant Maintenance practices for process equipment in tissue manufacturing.
Architecturally the Rockwell DCS was configured to communicate directly with a Rockwell safety controller which in turn controls PowerFlex drives, creating a unified control and safety loop for the tissue machine. Hardware work used Allen‑Bradley ControlLogix hardware I/O modules on a like‑for‑like basis while retaining existing terminal modules and wiring looms, reducing wiring changes and commissioning risk, and enabling simpler future upgrades.
Governance and rollout included an extended Factory Acceptance Testing period of several weeks to validate functionality, followed by a tightly scheduled commissioning window where the cutover from commissioning to production was completed in four days and the offline machine steps were executed within a 72‑hour paper off to paper on window. Encore Tissue also manages critical spares through a Rockwell Automation Inventory Parts Management Agreement, and the PlantPAx implementation reduced controller count and panel footprint, improving maintainability and spare parts governance for Plant Maintenance operations.
