In 2017, Advanced Plastiform implemented Global Shop Solutions ERP, using the Manufacturing ERP to centralize production scheduling, inventory control, and shop floor data collection across three manufacturing facilities totaling nearly 250,000 square feet and headquartered in Zebulon, North Carolina. The deployment directly supports Advanced Plastiform's thermoforming, injection molding, CNC routing, secondary assembly and finishing operations, and the management of roughly 1,000 tools, jigs and fixtures alongside over 4,000 inventoried items.
Global Shop Solutions ERP was configured to enforce barcode and lot-bin tracking for raw materials, tooling and work in progress, and to drive Shop Floor Data Collection stations for electronic log-on/log-off, work order management, and links to drawings, work instructions, BOMs and POs. The Manufacturing ERP configuration also automated purchasing workflows and attached machinist labor from Shop Floor Data Collection to job sequences to enable near-real-time job costing and capacity visibility used for kanban planning and inventory leveling.
The implementation included EDI integration to electronically receive customer forecasts and orders, extending visibility to two years and automating forecast ingestion rather than manual entry. Barcode scanning, lot labeling and automated label printing were embedded in shipping and materials handling workflows, and move tickets orchestrate the flow of tooling, WIP and finished goods across all three sites. Operational coverage spans production, planning, shipping, purchasing and logistics functions.
Governance and process changes mandated a paperless shop floor, with all production employees using Shop Floor Data Collection stations exclusively, and a daily production review cadence fed by system data. The company runs EDI at 7 am to populate reports an hour later for the production meeting, standardizes lot and label procedures, and repurposed headcount from manual data entry to analytical roles.
Documented outcomes in the deployment include elimination of one full-time data entry position with an annual savings of $50,000 through EDI, a reported 100% increase in logistics efficiency, and over 60% reduction in order entry cost attributed to EDI. The system provides real-time location visibility for more than 4,000 items across three facilities and enables near-real-time cost visibility by automatically attaching labor to jobs via Shop Floor Data Collection.
